Thats fantastic speed with that prop. I have the prop as well but havent used it yet. I must try it and compare to my printed one.
After almost one year tinkering on my Efoil I finally have no break downs for the last 10h of ride… This is why I thought it’s time for sharing my -until now- working setup and thoughts.
My idea is to have a propulsion unit were all axial sealing get compressed to aluminum surfaces. Everything is assembled together by long screws in solid aluminum threads. At the beginning I had a lot of 3d printed parts which I gradually changed to aluminum because of water leaks.

I noe have a ner setup. The esc has been equipped with four 690uf caps instead of the original three 390uf.
I also made a new prop that has a diameter that is 20mm smaller than the original.
I made a test run and the caps reached 65C after 12 minutes. The smaller prop works fine to.
I used a flir camera to look at the esc after the run, a very nice tool to track heat.

I want to share some feedback with my tests with lipo battery :
First test with 2 multistar 4S 20A, serial configuration, ESC 180A hobbywing

Ride time : 20 minutes max
Amp during session : 60A (Foil out of the water)
the voltage decrease very quickly (after 1 minute) and it’s more difficult to out of the water when you touch.
Temp after 20 minutes : 60°C ( ESC into the box, watercooling close loop)
Temp after 20 minutes : 40°C ( ESC out of the box)

The second survived so far. The prop is the cheapest you can get, no name, 180mm diameter, i cut it down to around 160 on a lathe. The other parts are milled, 3D printing could also work. The first motor was hydrodynamical opimized, that was a failure.

Keep the epoxy coating thin. The seconds motor had more space between the windings, so cooling is much more effective. I run it in the mediterrainian sea, very salty.

The battery box, has 4 nylon 1/4-20, 3/4" long bolts passing through it. I have automobile gasket sealer on the heads of those nylon bolts. Those nylon bolts screw in to steel 1/4"-20 coupling nuts on the out side of the box. The coupling nuts recess in to the urethane foam surfboard. Then I screwed steel all-thread into the coupling nuts with big washers and nuts. Its a little ugly but it has never given me any problems. [IMG_20180624_223147766]

so i’m using a board i made for surf foil, the electronic is in a case, and the wires are running outside the mast… and duct-taped to the board.
the idea was to see if i could get away without water-cooling of the ESC… the ESC held up well, but got to 70+ degree celsius… so ill add the water-cooling in next version.
i still need to perfect the balance of the whole thing… flight is very unstable and the nose is point…
after a few weeks in the dust, new board is coming along…
all hotwired from a block of polystyrene, Plywood stich&glued for the electronic bays that extend inside toward the back and the foil screws to it. each bay is watertight from the next.
Old mast had some issues… new one is perfect, quite thin and plenty of space for the wire… but new motor holder needed.
The Plexiglas windows will have some round hatch for easier access.

No issue on motor, gearbox (sss 500kv, neugart 5:1)
I have 2 lipsseal after the gearbox => no leak but the shaft after the last lipseal is a little corroded (bad shaft)
I changed my ESC by a flier 400A because the seaking was too hot without watercooling

I started adding the electrics. The batteries will be at the very front of the board. This uses the space most efficiently. I want to be able to access all the components without having to remove anything.
I added an acrylic wall to separate the batteries from the receiver, UBEC, Arduino and mini Relais. Acrylic so I have enough light. Polycarbonate would be nice, but I don’t have any. This is not to keep things waterproof, but rather to protect the batteries and to keep everything in place. I…

It seems I can’t edit the original post so I will add some updates here. I am getting rather close now! I have my board and all the electronics. I just need to drill a hole for the wiring and put in mounts for the electronics enclosure. The electronics will be pretty quick as they are mostly just plug and play. Here are some pics:
